a time ago i searched also for free flow-diagram program. But i found a good one included with openoffice (draw). i think draw is only for drawings - but you can use it for flow charts.
I creaded with it a complex (large 110x50 cm) flow chart. it is very good. What i dont like is a limitation in paper size - so that you should use some pages, if one page is not enought...
